Power Distribution and Safety in Megawatt EV Charging Systems

22 May 2026

As heavy-duty electric mobility continues to evolve, megawatt charging systems are becoming a key enabling technology for reducing charging times and improving fleet efficiency.

However, charging power levels up to 3.75 MW at 1250 VDC introduce major challenges in terms of thermal management, fault protection, power distribution and system safety. High short-circuit currents, increased heat dissipation and the need for reliable switching architectures require advanced protection and control technologies both on the vehicle side and inside the charging infrastructure.

The Application Note from highlights how modern High Voltage Distribution Units (HVDUs), high-current contactors and ultra-fast protection devices are essential for next-generation megawatt charging systems used in heavy-duty electric vehicles.

Among the recommended solutions:
• High Voltage Distribution Units (HVDUs) for power management and charging control
GXVB611 Contactor high-voltage DC contactors for reliable switching
PyroFuse fast disconnect devices for rapid fault interruption in less than 1 ms

These technologies help improve charging efficiency, system reliability, thermal performance and overall operational safety in demanding high-power EV applications.
